Starter grinding issue

Well I have a new issue....I picked up a new starter to replace my dead/dieing one and this new one will not fully engage all the time. Normally he starter will spin and not engage into the flywheel. Sometimes it will engage and the engine fires right up. Sometimes it will engage and then disengage as it cranks. Both starters look and measure identical. I have verified the pinion gear does move outward when the starter is engaged. I am wondering if maybe it doesnt go far enough out and is just barely engaging the flywheel. The manual for the 4JB1 engine I have talks about adjusting the pinion gap but that doesn't seem normal for a new starter. Looks like I may have to pull the starter and at the least measure how far the pinion goes out compared to my old burned out one. Any other ideas?

I think measuring the length is a good idea, if it's only just engaging it will destroy your ring gear quite quickly. Better safe than having to buy a new fly wheel/ring gear.

Yes that is something I do not want to do. Im going to try to pull it tomorrow if the rain stops/slows.

Starters pulled and looks like the gear moves about 1/4". So that is way to little. Im sending this starter back tomorrow. Hopefully they can get another one soon. They did say this was the only one in western Canada when I ordered it.

Yeah, that obviously isn't enough. Hopefully they can sort you out quickly and easily.
Def was the starter so I returned it to my local parts store and they made a few calls to manufacturer and a new one was there the next day. Installed and all was great... When they told me they have no listing in canada for one and could be a week, I did spend the night taking 2 broken ones and making one that does seem to work. It will be a spare on the shelf. So nice to have a machine where a slight turn of a key makes it start. No messing around for 15 minutes first hand.
